Flight case idea

Hello tubenetters,

So, after 2 quite serious tuba damages when flying lately, I've been thinking about different concepts of building a flight case that is protective but still under 70lbs/23kg with tuba in the case.

My idea is to build a case in the style of the unitec flight cases, but out of fiberglass instead of plywood and aluminium. Then fill it with "air cushion" http://2.bp.blogspot.com/-CJhPlJTLfGM/T ... terial.jpg" target="_blank" target="_blank" (the way tuba manufacturers send their tubas from factory in card borad boxes)

Then put the tuba in gigbag and then put it in the case with the air cushions around it.

The dimensions will be a little bigger than a unitec case since using more/thicker packing material, any chance of running in to problems checking the case in at airports? do airlines have max dimensions?

Pros, cons about this idea? Imporvements?

Bloke's idea is quite good and you can go a step farther. Cut some peg board to fit the ends snuggly. This will help keep the box squared up. You can go farther and completely line the box which will give a reasonable level of intrusion protection all around.

Use strong cloth reinforced tape on all edges and as girth bands as well and it becomes more rigid and resistant to brusting as well. Pack it tightly so the tuba is well padded and can not move in the box.
